Development Status and Optimization Approach of Intelligent Cement Grinding System

Cement grinding system is currently in the stage of transformation from automation to intelligence in China. Many intelligent technologies have been applied in the aspects of system intelligent operation, product quality monitoring, equipment maintenance, on-site monitoring and management, etc., however, there is still a distance from the full process intelligence of the cement grinding system. Aiming at the intelligent realization path of cement grinding system, the idea of transforming from intelligent operation mode to smart operation mode is proposed, and through the realization of digital management of the whole life cycle from design to operation and maintenance, intelligent regulation of grinding production and operation process, a composite intelligent operation control system and equipment dynamic management system based on neural network multi-variable model are established. In combination with intelligent production modes such as adjusting particle size distribution and classification respectively grinding system etc., it will work together from both software and hardware to achieve the intelligence of the cement grinding system in the smart operation mode of the whole process in multiple ways.

The raw material grinding system adopted the middle discharge grinding system in a 4 500t/d Cement Clinker Production Line. With the continuous improvement of clinker production capacity, the problems of low output, high power consumption, high failure rate of main equipment and high maintenance cost of equipment were gradually highlighted. Therefore, it is proposed to replace the middle unloading grinding system with the roller press (TRP220-160) final grinding system, and supporting the use of efficient combined separator and 2×2 240kW permanent magnet motor system transformation scheme. The process design features of the final grinding system of the roller press are introduced from the aspects of the process layout design of the main equipment, the equipment layout design of the lubricating oil station and the hydraulic station, the design of the control system and the maintenance design of the roller press in the later period. After practical application, the production of the raw material grinding system is increased by 101~121t/h, and the power consumption is reduced by 8.2~9.2kW·h/t.

Based on the operation indexes of the final grinding system of 12 sets of raw roller press, it analyzed the problems in the current operation of the final grinding system of raw roller press, such as large particle size of limestone and auxiliary materials, easy wear of roller pins and roller surfaces, unevenness of circulating materials and new feeders, different quality of the parting valve, serious wear of the straight drum discharging port etc., The improvement and optimization schemes, such as adding linestone crushing system, adding sandstone ore crushing system, rationally arranging sealing feeder and bucket elevator, standardizing design and production of parting valve, adjusting the position of iron stripper and adding chute, adjusting the Angle of chute and adopting ladder chute are put forward. After the transformation, the raw material roller press system runs more stable, the feed into the roller is mixed evenly, the output of the roller press is stable at about 550 t/h, the power consumption is stable at about 10 kW·h/t, and each set of raw material roller press can save about 2 million yuan of electricity per year, so energy saving and consumption reduction has achieved.

By controlling the discharge particle size of raw material crusher, configuring the bulk metal discharge device, improving the feed dispersion effect of V-type powder separator, controlling the ratio of 200μm and 80μm coarse powder of dynamic powder separator, it can extend the service life of roller surface, improve the powder selection efficiency of V-type powder separator and dynamic powder separator, and optimize the operation index of raw material grinding system.

This paper analyzes the problems existing in the operation of key energy-using equipment in 20 cement production lines and puts forward a series of technical reform measures to improve the energy efficiency of equipment. By installing a fine material pre-screening device in front of the limestone crusher, the large process fan with low work efficiency is transformed into a high-efficiency and energy-saving fan, the Roots fan is replaced with a "magnetic/air" suspension centrifugal blower, and the single-pressure screw air compressor is transformed into a "permanent magnet frequency conversion/two-stage compression" high-efficiency air compressor. Energy-saving facilities such as permanent magnet direct drive motor, permanent magnet roller, permanent magnet coupling, and variable frequency energy-saving pump are applied in the transmission equipment such as powder separator & elevator & conveyor etc., and the treatment of pipeline air leakage and "running and dripping" is strengthened. The operation energy efficiency level of cement technology equipment continues to improve, except for 2 production capacity replacement lines, the remaining 18 cement production lines have reached the comprehensive energy consumption standard of cement unit product above grade 3, and the comprehensive power consumption of cement has been reduced by about 6 kW·h/t.

There are many kinds of common problems in the wet desulphurization project of cement engineering. For example, limited transformation space, short construction period, complex pipeline, procurement contracts and short procurement cycle, many construction teams at the same time, large fluctuations in flue gas sulfur content. Tianjin Cement Institute independently developed a set of perfect wet desulfurization project construction technology and new management model. The project adopts Visual 3D design to optimize construction scheme and advanced 3D flow field simulation technology to improve desulfurization efficiency. During project management, managers use the BIM platform to control the whole process of project equipment procurement, transportation, installation and construction. By using the intelligent desulfurization control system and the debugging database service, the designer realized the whole process of the desulfurization system construction can be controlled. After the application of Huaikan South Project, the desulphurization system runs stably. The SO2 emission concentration of kiln tail is better than the national standard, and the construction time is only 90 days. Huaikan project is one of the shortest construction time of wet FGD projects in cement engineering in China.

The sulfur in the cement kiln system mainly comes from raw coal fuel and raw materials such as limestone and iron. By summarizing production experience data, a theoretical empirical formula for sulfur emission before desulfurization equipment has been formed. Based on the theoretical calculation results, sulfur emission control measures have been taken in advance, and ingredient plans have been adjusted to control the total amount of sulfur entering the kiln. At the same time, the influence of pyrite content in raw materials on sulfur emissions was explored using XRD detection instruments. Qualitative and quantitative analysis results showed that when the total sulfur content in raw materials was the same, the lower the pyrite content, the lower the sulfur emission concentration at the preheater, and the two were positively correlated.

The LBTF2750 inflatable beam pusher grate cooler has issues with the structure of the rapid cooling grate bed and the unreasonable air distribution design. The secondary and tertiary air temperatures are low, leading to "air escape branch" and internal air leakage. Additionally, there are design flaws in the matching of the inflatable beam and the grate plate, which cannot meet the production requirements after kiln production. By replacing the rapid cooling grate bed and adjusting the fan configuration, converting the inflatable beam of the movable grate bed into an air chamber for air supply, demolishing and correcting the wear-resistant wall of the rapid cooling grate bed, and adding a "snow pusher" device, these problems have been effectively solved. After the transformation, the thickness of the material layer on the rapid cooling grate bed can be controlled within 800-1 000mm, and the air flow under the grate cannot blow through the material layer. The temperature of the second air is above 1 040℃, and the temperature of the tertiary air is above 920℃. The production output during cement grinding has increased by 5%, and the heat recovery efficiency and cooling efficiency of the grate cooler have improved significantly, resulting in obvious production increase and efficiency improvement.

The BH-6 six nozzle cement packaging machine equipment is outdated, with problems such as small material cylinder capacity, inaccurate material level alarm, inaccurate measurement of a simple mechanical weighing system, long procurement cycle of spare parts, high dust pollution, and low working efficiency of the packaging machine. A renovation plan was proposed to replace the BHLW-6 new six nozzle impeller rotary packaging machine and its process characteristics were introduced. The new six mouth packaging machine has a larger material cylinder volume, stronger rotational stability, and high measurement accuracy of microcomputer scales. The dust collection effect of the dust collection cylinder and ash collection tray is good, and the transmission efficiency of the main rotary drive mechanism is excellent. After the renovation, the output of the packaging machine increased by about 33.29t/h, the packaging efficiency increased by about 88%, the dust concentration in the packaging workshop met the standard, the on-site working environment was significantly improved, and the labor safety coefficient and occupational health level of the operators were improved.

The control system of roller press based on the SIMATIC ET200SP distributed I/O system has been designed and developed through the study of the structure and features of the centralized control system. The centralized layout control system of roll press enables unified scheduling and centralized control of equipment, but it has poor compatibility and scalability, difficult construction, maintenance, and requires a large economic investment. The control system of roller press based on the SIMATIC ET200SP distributed I/O system has the advantages of high flexibility, scalability, comprehensive functionality, and high reliability and safety. It has been successfully applied in multiple projects. The actual application of a project shows that the installation cycle of the distributed I/O roller control system is about 60% shorter than expected, the construction investment is reduced by about 50%, and the cable usage is reduced by about 80%. The system operates stably and brings significant economic benefits.

This paper mainly analyzes the influence of cement particle size distribution, cement admixture and gypsum, cement clinker on the adaptability of cement. Results of dry laser particle size analyzer show that there is little difference in the gradation of cement particles with good and bad adaptability. Results of testing the key components of admixture and gypsum as well as small grinding test show that the adaptability of the cement made by grinding with different quality of cement mixture and retarder on the basis of the same clinker is not obvious. Results of X-ray fluorescence detection, lithofacies analysis and diffraction analysis of cement clinker show that the quality of clinker is the main reason for the poor adaptability of cement. The higher the content of C3A and alkali in clinker, the worse the adaptability of cement. In practical application, by controlling the sulfur-alkali ratio of clinker is less than 0.45, improving KH and AM of clinker appropriately, and matching the air, coal and clinker in kiln strictly, the problem of poor adaptability of cement is effectively solved.
